Wanted us to just โtake a look and make sure itโs goodโ before he plugged in for real. Good thing he asked. The wire heโd pulled was undersized for the run length between his panel and the garage, there was no strain relief where the cable entered the charger box, and the whole thing was tucked along an exterior garage wall that gets full afternoon sun most of the year โ not exactly a gentle environment for a connection that wasnโt built to handle heat cycling well in the first place.

This is far and away the most common issue. Someone looks up the right gauge for a 40-amp charger, gets a single answer, and runs that same gauge no matter how far the run actually is. But wire sizing for a continuous 40-amp circuit needs to account for voltage drop over distance โ the longer the run, the more the voltage sags by the time it reaches the charger, even with wire thatโs technically rated for the amperage on a spec sheet. In a lot of Old Naples properties, where garages sit further from the main panel than newer construction, or in homes with detached garages altogether, this is exactly where an otherwise โcorrectโ gauge falls short in practice.

NEC treats EV charging as a continuous load, which means the circuit and breaker need to be sized at 125% of the chargerโs rated draw โ not matched to it exactly. A 40-amp charger needs a 50-amp circuit, full stop. This is the detail that trips up almost every DIY install weโve inspected, because it isnโt intuitive. Everything else about wiring feels like it should be a one-to-one match. This isnโt, and a circuit sized exactly to the chargerโs number will run warmer than it should under the kind of sustained overnight load an EV charger creates every single night.
Some chargers include GFCI protection built into the unit. Some donโt, and expect it upstream at the panel instead. Weโve seen DIY installs where neither is present, because the homeowner assumed one or the other covered it without checking the manufacturerโs actual documentation. Thatโs a gap that shouldnโt exist on any circuit, and itโs an easy one to miss without knowing what to look for on the spec sheet.
Naples garages that arenโt on the homeโs AC loop run warmer and more humid than the conditioned living space, especially through the summer months. Indoor-rated boxes and connectors used in that environment donโt fail immediately โ they fail slowly, with corrosion building at connection points over a year or two, right around the point nobodyโs thinking about the install anymore because itโs been working fine.
NEC Article 625 specifies where charging equipment can be mounted โ height off the finished floor, clearance around the unit, cord management so it isnโt creating a trip hazard or getting run over pulling in. Weโve found chargers mounted too low, positioned where the cord barely reaches the vehicleโs charging port without stretching every night, or mounted right against a stud that makes future servicing more difficult than it needs to be.
This is the one that matters most, honestly. A homeowner running their own circuit almost never pulls a Collier County permit, because the instinct is that permits are for contractors doing a full job, not a weekend project in the garage. But itโs still new load added to the homeโs electrical system, and it still needs one regardless of whoโs doing the work. Beyond the compliance side, an unpermitted DIY EV circuit is exactly the kind of thing that surfaces during a home sale, when a buyerโs inspector asks about permit history for a 50-amp circuit that clearly exists on the panel with no paperwork behind it.
None of this is about assuming homeowners canโt handle their own electrical work โ plenty can follow instructions just fine. The problem is that EV charger installs sit at the intersection of a handful of code requirements that arenโt obvious unless youโre working with them regularly: continuous-load sizing, voltage drop over distance, GFCI equipment nuances, and mounting clearances. Get one wrong and the charger still works. It just quietly builds toward a problem instead of running the way itโs supposed to for the next ten years.
